Boost Leak Smoke / Pressure Test Standard

Boost Leak Smoke / Pressure Test Standard

Most underboost comebacks are missed charge-air leaks. Turbos and injectors replaced for boot leaks that a smoke or pressure test would have found in minutes is the most documented pattern in underboost misdiagnosis.

Fault Overview

This process page standardizes charge-air leak testing for underboost and soot complaints on all turbocharged diesels. Split boots, failed clamps, CAC end-tank cracks, intercooler core leaks, and loose sensor bungs are the primary causes of charge-air leaks. Desired versus actual boost improvement after leak repair is the verification metric. MAP and actuator electrical proof is still required if codes indicate circuit faults, but leaks are a primary mechanical branch that must be tested before any turbo or injector replacement.

Engine & Platform Coverage

All turbocharged diesels with charge-air systems — Cummins, Detroit, PACCAR, Volvo/Mack, International

Symptoms

  • •Underboost code active with no obvious cause
  • •Black smoke from underboost condition
  • •Desired vs actual boost gap under load
  • •Turbo replaced without resolving underboost
  • •Charge-air boot split or clamp loose on inspection

Possible Causes

  1. 1.Split charge-air boots
  2. 2.Failed or loose clamps on charge-air connections
  3. 3.CAC end-tank cracks or core leaks
  4. 4.Intercooler core leaks
  5. 5.Loose sensor bungs in the charge-air path

Diagnostic Flow — FSM Sequence

AI Diesel Tech enforces this evidence-gate sequence. Each gate must pass before advancing.

4 steps locked behind Technician Mode
  • 1
Step 1 — Graph Underboost Condition: Graph desired versus actual boost under load before any physical inspection. This establishes the magnitude of the underboost and provides a baseline for post-repair verification.
  • 2
Step 2 — Inspect Clamps and Boots Visually: Visually inspect all charge-air boots and clamps. Split boots and loose clamps are often visible without a leak test. A visible split boot is a confirmed leak source.
  • 3
Step 3 — Smoke or Regulated Pressure Test: Perform a smoke or regulated pressure test on the charge-air system per shop practice and OEM cautions. Pressurize the system to the OEM-specified test pressure and inspect all connections, boots, clamps, and the CAC for leaks. Do not exceed OEM test pressure limits.
  • 4
Step 4 — Repair Leaks: Repair all identified charge-air leaks — replace split boots, tighten or replace failed clamps, repair or replace the CAC if end-tank or core leaks are found.
  • 5
Step 5 — Retest Desired vs Actual Boost: After leak repair, retest desired versus actual boost under load. The gap should close significantly after leak repair. If a significant gap remains after all leaks are repaired, proceed to actuator and turbo diagnosis.

Repair Steps

3 steps locked
  • 1Replace split charge-air boots.
  • 2Tighten or replace failed clamps on charge-air connections.
  • 3Repair or replace CAC with end-tank or core leaks.
  • 4Tighten loose sensor bungs in the charge-air path.
  • 5Proceed to actuator and turbo diagnosis only if gap remains after all leaks are repaired.

Summary

Charge-air leak testing is a mandatory gate before turbo or injector replacement on underboost complaints. Most underboost comebacks are missed leaks that a smoke or pressure test would have found in minutes.
